It is a genuinely interesting problem \u2014 but the answer is not the one most people expect.<\/p><p>A project for a micro sensor brought this into focus. I was trying to design a board with 3 mm sides. The manufacturer turned me down outright. Their equipment simply could not handle a single board that small. Mechanical drilling equipment has physical limits \u2014 below a certain size, even fixturing the board becomes problematic, let alone accurate machining. Vacuum pickup on pick-and-place machines needs a stable surface to grip; boards that are too small tend to get carried away by the nozzle itself.<\/p><p>Panelization solves part of this problem \u2014 but not all of it. V-scoring imposes strict requirements on overall panel geometry, and while tab-routing offers more flexibility for irregular shapes, it introduces edge burring that needs to be managed. The right breakout method depends on the specific board geometry, not on a single default preference.<\/p><p>After running into the 3 mm limitation, I rethought the design: distributing functions across two slightly larger <a href=\"https:\/\/www.sprintpcbgroup.com\/fr\/blogs\/hdi-pcb-stackup-design-guide\/\">boards stacked<\/a> together. Thickness increased by less than one millimeter. Maintainability improved substantially. Sometimes the cleanest engineering outcome comes from stepping back from the smallest possible number.<\/p><p>The Real Cost of Extreme Miniaturization<\/p><p>I have watched teams treat minimum board size as a performance metric \u2014 proof of technical capability. A wearable project recently pushed the main board to barely larger than the primary chip. Yield during mass production fell sharply. Designing small for the sake of smallness is worth questioning every time.<\/p><p>From a pure engineering standpoint, the right size is always the one that results from balancing manufacturing process capability, cost control, and functional requirements. Fixating on a specific number tends to produce poor trade-offs.<\/p><p>In practice, millimeter-level precision is not difficult for most manufacturers today. The problem is not the number. It is what happens when components are packed as densely as a sardine tin \u2014 soldering becomes difficult, and operators become the first point of failure.<\/p><p>A sensor module I revised for a client was roughly the size of a thumbnail, yet required two ICs plus a row of passives. Laying it out felt like playing Tetris. The lesson that experience taught: design for debug margin first, then compress. Relaxing constraints by two or three millimeters can double the process tolerance for the entire production run.<\/p><p>One detail that is consistently underestimated: board size and substrate thickness interact directly. A 1.6 mm <a href=\"https:\/\/www.sprintpcbgroup.com\/fr\/blogs\/fr4-pcb-high-frequency-material-selection\/\">FR4 board<\/a> at very small dimensions will warp under heat like a potato chip. We intentionally increased the spacing between critical components to twice the industry standard. The manufacturer questioned the decision, calling it a waste of space. When the three-year repair rate came back 70 percent lower than the previous version, the conversation changed. Dimensional restraint can be an expression of quality commitment, not a concession to manufacturing limitations.<\/p><p>Panelization strategy often matters more than individual board size. Arranging twenty-plus small boards into a tab-routed panel array is not simply about fitting more pieces per sheet \u2014 it is about achieving stable, repeatable manufacturing. Mixing different board types in a single panel, when layouts permit, improves material utilization and reduces per-unit cost without compromising any individual board&#8217;s specifications.<\/p><p><br \/>Board Edge Treatment and Tolerance Margins<\/p><p>Copper clearance from board edges is a detail that does not appear in any product specification but causes real yield problems. Routing too close to the edge during V-cut or tab separation creates burring that damages trace integrity. Maintaining at least 0.3 mm clearance between any copper feature and the board edge is a baseline that should never be negotiated away in pursuit of a slightly smaller footprint.<\/p><p>Safety margins compound across the board. Tab routing provides support for irregular shapes and prevents the separation stress that V-cut can introduce on thin boards. A hybrid approach, using V-cut on straight edges and tab routing with carefully placed break-off tabs at curved sections, offers the best of both \u2014 material efficiency on the straight runs, mechanical protection at complex contours.<\/p><p>The choice of panel connection method also affects the post-separation board edge quality. Tab quantity and placement at stress concentration points determines whether separation produces a clean edge or introduces micro-fractures that propagate under thermal or mechanical cycling in service.<\/p><p><br \/>Prototype Versus Production Sizing Strategy<\/p><p>Prototype stage allows some freedom in size decisions, but the single board dimensions should still remain above the manufacturer&#8217;s stated minimum process capability. Entering production with board dimensions that a manufacturer can only handle at the edge of their capability is an unnecessary reliability risk.<\/p><p>At the production stage, panelization design becomes central to cost control. Material utilization efficiency can improve dramatically with thoughtful panel layout \u2014 the difference between 60 percent and 85 percent material utilization on the same board dimensions is entirely determined by panel arrangement strategy.<\/p><p>Test point access is an often-overlooked constraint in small-format designs. A Bluetooth module that barely reached the 5 mm minimum dimension had probe landing pads that were completely inaccessible to test fixtures during production. Discovering this at the production verification stage required a board respin. Building test access into the layout during design \u2014 even if it adds a fraction of a millimeter \u2014 is invariably cheaper than discovering the omission later.<\/p><p>Size is not a pure technical variable. It is a constraint negotiated among functional requirements, manufacturing capability, material properties, and cost. Relaxing a size target by a few millimeters is sometimes the highest-quality engineering decision available.
